Back up all the stuff on your SDCard to your computer using USB.
Unmount the SDCard from the computer.
Go to Settings/SD card, and unmount the card and select format.
(at this point I would turn on your WiFi if you have is to facilitate the faster Rom download your about to to, but it's not necessary)
Go to Rom Manager and select download Rom, and choose the one you want.
If its a cyanogen one, you will be asked to install google apps (gapps), Yes. Backup Current rom, Yes
When asked to reboot to install the Rom, Yes
If all this works out, replace you stuff on to your SDCard
Good luck, and let me know how you make out!

Reboot
Go to Rom Manager and select flash clockwork recovery.
When done, try to Reinstall a Rom
Let me know how you make out!

Thanks, man! Worked like a charm, at least for a backup -- installation of the ROM will come later (currently running CM RC1, so I'm still test driving).
I flashed SPre, rebooted, reflashed Clockwork, then selected, "backup current rom" from ROM Manager. SD card mounted on the very first try, and it appears as though the backup went perfectly.
You're the first person that responded to my question on two forums, and I really, really appreciate it.

I've been having the exact same issue. I tried the instructions from Doctor and it didn't help. I cannot get it to do anything automatically on reboot. Manual installs from SD go fine tho.

Then reformat your sdcard and try flashing again.

Nah doesn't help a bit. I have full capabilities in CM recovery if I put the stuff on SD and reboot into recovery directly. It just won't do the automatic download backup wipe and flash.

So, there's either
1) something wrong with the sdcard (hardware or structure wise) or it's making bad contact
2) something wrong with the file or version of the file you're using or
3) user error
I tried to narrow it down more but he was in a hurry to leave.
If flashing works fine for you manually, just not the automated way from RM, then there's probably something screwy with your RM, your recovery, or your download. I'd reinstall RM, make sure DL cache is clear, and reflash the newest recovery (or spre then the newest CW like Doc said). Reboot. Then try the auto method from RM again.
So first/easiest thing to try...remove the SDcard and place/reseat it back in. It may have bad contact.

so my father and i both have the Moto Droid, and i rooted first then He. while i was satisfied with rooting and running the CM5.0.8 ROM, he decided to play with the candidate 3 that is under CM ROMs in ROMManager... so here we are that his phone wont perform back-ups and we kept getting the same error that the A855 couldn't load SD card on startup. so...
i ended up doing a back-up of my phone on my 8GB SD card ( his is 16GB with the phone). i loaded my card to his phone and did a restore. so now he has ALL OF MY CRAP!!! icon placement, contacts, all of it!!!
we shutdown his phone, took out my card, and replaced his with a spare 8GB, then turned it back on. instantly the Droid gave a sign-in error for my Google account but that is expected.
went into rommanager, downloaded the CM5.0.8 (while in this clone state) and installed the cm ROM. ran through the update, now he is back to his phone working like now, and i have my privacy back!!!
turns out that his card WAS damaged, AND there was definitely something wrong in the way that his phone structured the data in the ROM, it just needed a nice swift kick in th @$$!

After updating ROM Manager, run "Fix Permissions". It will tweak around your permissions on NANDs and even ROM Manager files.
I don't know what the "Fix" exactly fixes, but every time I run "Fix Permissions" and send it to Recovery immediately, this seemed to have happen about 95% of the time.
This also happened with not only Clockwork, but SPRecovery. So I must have to assume that something in Fix Permissions screws up something that clearing Cache fixes. Which means problem lies in cache? (I don't get this myself either)
Also, weirdly enough, if it fails it reboots. If I force it into recovery soon as reboot kicks in (Power + X holding until M disappears), this problem does not happen again. Restarting it normally and entering recovery from ROM Manager also seems to not give errors.
Other two ways are: having your "Task Manager" not safelisting Superuser Permissions and/or ROM Manager, and then flash recovery.
-This can be easily mediated by just safelisting the above two. Reflashing may also fix it, but may also not work.
Using other program while flashing is being done
-I was stupid enough to try it. It should stop flashing when screen is changed, yes, but when I had this device only for a week, I did not know this. Reflashing fixes this, fortunately enough.

Edit: Wiping the sd card did not help either. This is very unsettling.

I also see this in ClockworkMod when I try to install a zip from Rom Manager, regardless what size of card I use. I have noticed that ClockworkMod will reboot if I attempt to install a zip after selecting Reboot into Recovery from Rom Manager or the power menu. Perhaps it takes longer to mount the SD card if it's a larger size, and CW hangs if you try to install a zip while it's mounting...dunno.

SDHC driver issue? would make perfect sense... now if I only had 4gb MicroSDHC to test this theory... <- lost his about year ago

Yup. I've tried everything except for putting in another sd card because I really don't want to buy one. I've never had an issue before and have always used clockwork to install zips since rom manager first came out. All of a sudden it now won't mount in recovery, though the sd card works fine in all other areas like normal.
I also wiped data and cache in preparation to install cm 6.0 final but since it wouldn't mount I had to keep rc 3. My apps didn't redownload automatically which is very annoying as well.

Perhaps you could try partitioning the SD card...
